Sounds like your trying all possibilities but just in case
There is the thin vent near the hood on your interior dashboard
Also, if you have Nav check the vent above the screen if you havent already
I wish I could hear the damn thing would help a lot
Make sure all the AC vent fins move when you adjust them, maybe one of them is loose. DJsniggety mentioned a spot weld. Might look in to what thats about
