note to the "weekend tinkerer" - the tanks should be removed from underneath the car after the 2 muffler cans are removed. Pulling urea tank up from trunk is not possible as its too large to be raised through smaller metal frame.
brilliant solution--to butcher this engineering marvel by cutting urea tank into small pieces & remove in sections using a dremel, sawzall, and a good ol angle grinder with cutting disc.

Poosik, Sounds like you wanted to destroy the urea tank just on principle :^). If you had loosened the back 2 sets of exhaust hangers, the aluminum shields would have been easily detached enough to unbolt the passive tank from the black trunk plate. I'm surprised you cooked the top disc things on the black plate. I removed those plastic bosses on the underneath of the black plate after tank removal. I was trying to get bottom of plate as bare as possible in prep for spare tire to mount on under side.

I'm guessing you had fun butchering the tank saying something like "Last time you give me any SES lights".

i filled the cavity with high temp foam and created the mold with a large water bag.

Are you keeping the black plate off? or think its necessary for structural rigidity ?

Can't answer your rigidity question? To my knowledge, all here that have removed tanks have kept black plate in place. Not putting black plate back just to save weight?

Never mind the rigidity, don't you think weight of cargo and/or luggage would want to push the aluminum shield down into exhaust? My opinion but think your asking for trouble if leave plate out.

yeah bohl disiel did all work-

although the foam hardened i wouldn't trust loading anything heavier then 10lbs directly in it. however wen the grey folddown cover is placed over the gap, it would be able to support say 50lbs spread in shape of a suitcase.

Just my opinion here. Why not pull the foam crap and aluminum shield up through the hole and bolt the plate back in? You have zero risk doing this. Not sure what gain you're after with this current "contraption"?

As yozh asks, why? The fold down cover would distribute the weight as long as you weren't putting big block chevy heads on the center of it

haha yeah i should've asked him to do it properly, but then the joy of its destruction would have been forfeited.

bb cuda - so after urea tank extraction i proceeded to bolt the black metal plate back into its original place and going for a quick drive. immediately after a rather strong scent of burned diesel was present in the cabin.
i wasn't getting a good seal between the trunk & underbelly of car. to resolve this, the foam was used to create a air/water tight seal & allows for removal of black plate (weight).

I've run that exact same configuration (black plate +OEM exhaust + tanks and shield gone) and I got no exhaust smell in cabin. I drove it 50 miles that way. I then had OEM exhaust removed and replaced with custom one. Same result no exhaust coming through plate.
You're likely smelling the "no DPF" exhaust. Sitting at a light or stop sign and window down gets you some of that smell. The black plate isn't sealed. It is only bolted. If you really have smell coming through that seam, you have a pretty good exhaust leak somewhere in the back 1/3 of your exhaust. There should have been no reason that a hole got knocked in it during Jess's switchover to downpipe. There may have been a very good chance of knocking a hole in it during your hack fest of the urea tanks. If this is the case, fix the exhaust leak and put plate back in.

If one is smelling exhaust in the cabin with windows closed and vent on recirc, you have some underhood exhaust leaks. Check under those conditions. Otherwise, I'm sorry to say the foam stuff is a butch job. If you are to destroy your urea tanks, may as well disassemble the thing and learn a few things for the folks that have no option but to keep theirs.

I've looked on the parts breakdown of a 335i, and it seems the have a tub that bolts in where our plate was. What a great place for meth tanks, amps, subs, quarts of oil, etc. Has anybody tried to get one of these?

You mean this? I had taken pics of both the 328i and 335i tubs. I presume only the 335i one would fit if 335D exhaust is left alone. I had investigated early when planning the spare tire stow project. Unfortunately, the spare's diameter is too big to fit in the front to back dimension of the hole. I had considered getting a 328i one from salvage yard and cutting portion of the bottom out and rebuild with fiberglass to where it is full depth all the way across. [Censored word] at salvage yard wouldn't sell me the 328i tub saying it would destroy the 328i's quarter panels. He clearly didn't understand that there was no cutting involved. The tubs are typically full of water at the salvage yard so it isn't like removing the tub would cause the trunk to no longer weather tight.

The nice people at Texas Direct Auto on Hwy 3 in Webster, TX let me snap these pictures. Thanks again.

Gearhead, the 335i one would likely be enough for meth system to be better hidden along with minimal tools and oil

Hopefully, yozh is right and you have a leak up front. Put car up on lift while its running and will be obvious where leak is. Sorry for peeing in your Wheaties.
