Yeah, that does not sound good so I would not start it or drive it ...have it towed to another shop or the dealer. Don't worry about replacing your DCi or blow off valve. They are not going to cause the problem you are experiencing. Something seriously could have gone wrong during the install, maybe they cranked it up without oil then realized they fucked up. I don't know, but if I were doing the install I would have drained the oil first so I would question their comment.

I wonder if they forgot to tighten a motor mount.

Either way OP, please post a follow up.

Low oil codes is a good idea. Is there a date/time recorded for the last time codes were cleared in case the shop cleared the codes afterwards?
I've heard plenty of rod bearing and main bearing failures that were incredibly inconsistent.

Knowing these motors I would say that it does sound like a rod bearing.

I don't like the sound of that.

Can't offer much advise on what it is without tearing the car down or atleast getting up close and taking a look around.

If it follows the rev's of the engine it could be internal.

However, it does sound like something may just be loose and rattling externally. (Someone mentioned before loose motor mount, or whatever else needs to be un-installed for the oil cooler).

Maybe one of the oil lines slapping against the fan or engine? Probably a long shot.

I would take pictures and document the install just in case.

I think it is definitely something internal. We checked all oil lines and external areas for noise. It is definitely related to the revs. If I stay around 2000rpm it is almost gone, if I'm under medium throttle there is no sound, but it is really bad when feathering the throttle. Bearing or rod seems likely.

The guy at the shop started the "I'm worried about how we are going to pay for this" conversation. (let me clearify I was in a front end accident and all the repairs including the ER oil cooler was done under insurance claim.
I am kinda on the side that I brought the car to them to be fixed and it's not fixed yet. Either they pay since they goofed somewhere or they can claim it was part of the accident and insurance should cover.

What else are you not telling us? What else was damaged and repaired previously?

What other modifications are done to the vehicle?

If the noise / damage could be directly related to the accident then you need to talk to your insurance company on possibly helping out with the diagnostic and subsequent repair costs.

Drove it for two days after the accident, with no noise at all. In the rain the rear end came out and the front right hit a guard rail. They replaced the fender, bumper, hood, and passanger side head light. The OEM oil cooler did not break but was bent, so they said they would replace it, I asked if I could upgrade to the ER sport and they said, sure, just pay the difference.

Well, the good news is it's hard to get rod knock or lifter/rocker damage from a fender bender so that's probably not the cause! I'm guessing they screwed up and oil starved your engine during the repair.

It's at BMW dealership now, those service advisors are such a waste. They think it might be a rod but they aren't sure they claim it's too low to get it on a lift, but they just did an oil change on it last month without issue, at least they said they did. Sooo, not much new yet.

Any ballparks on cost of a rod job?

you are better off getting a second hand engine than opening it up. only that is going to cost a fortune.

yes. been there done that. BMW is not going to repair that . they will advise you to get a new engine if its a rod. only removing the head is a very time consuming job and not all the shops have those tools to fix the timing chain .

Is starving the engine of oil the only logical explanation for a bent rod? Is there any way for them to know for sure it's a bent rod?

Bent rod or rod bearing? Two different things. What we believe we hear in the video is a bad rod bearing. Bent rod usually only caused by hydrolock (i.e. ingestion of large amounts of water through intake or bad meth install). Rod bearings usually only cause problems when the engine is old. Any rod bearing issue on a young motor is typically manufacturing/assembly defect or oil starvation. And when you starve the bearings of oil, bearing failure will happen quickly!
