My water pump died a couple of weeks ago. I wanted to install an upgraded intercooler and downpipes too, so I'm doing everything at once.

So far, I've:
-removed the OEM intercooler
-trimmed the front plastic to make clearance for the CX intercooler,
-made some brackets for the intercooler
-got the intercooler brackets welded on
-removed the thermostat
-removed the water pump

I'm in the process of removing the down pipes.

1st question .... I disconnected rear O2's and removed them from the car. My new down pipes have no cats. Is there any reason to put the downstream o2's back in? I have a Cobb tuner, so I'm assuming I can program to ignore the codes from the downstream o2's?

2nd question .... I've read I need to drop the subframe to get the OEM down pipes out. I imagine I could cut them out too. Do I need to drop the subframe to get the new down pipes in? Looks like the new ones are a little smaller without the cats and brackets.

3rd question .... the fan shroud is just kind of hanging there without the OEM intercooler. is that okay or should it be secured somehow?

You have to put the o2 sensors back in. The car will not run right without them (tuner or not).

I think you can get the stock dps out without dropping the subframe unless you have an xdrive.

I guess I'll hold on to the o2's then. How do you prevent trouble codes with the cobb anyway? i didn't see much for options other than OTS stuff.

it's a 335xi. I dropped the subframe following this DIY. took a lot less time than I thought. So much room with the water pump removed too that the downpipes literally fell out. I should have dropped the subframe when I was taking out the water pump. I'll leave it down while putting the new one in for sure!

when mounting the intercooler to the bumper, do you usually drill and tap the bumper or user self tapping screws?

I tried drilling the bumper for a while. That bumper is harder than hell, keeps dulling my drill bits. ended up welding on studs instead.

Added coolant to the reservoir and the t fitting at the thermostat started leaking where it mates to the thermostat. I've drained the system again. I could replace the elbow fitting, but it's just as likely it's leaking because of the thermostat. What's wrong with using hose clamps in a design?

I'm thinking of using Silicone adhesive on the joint, letting it set and refilling the system again. Any thoughts?

You will need to make some aluminum L-brackets and weld them onto the intercooler. I had some scrap aluminum laying around. You can buy aluminum at your local weld shop probably and ask them to weld it on for you too. Some people have drilled the bumper and bolted the L-brackets to it. I had a hard time drilling thru the bumper, so I welded studs on instead. If you don't have a welder, you'll need hardware to bolt the intercooler to the bumper. 8mm hardware should probably be fine.
