E91 335d track build thread & 6 speed Manual Conversion
Thought I would start a bit of a build thread, to document the car as it goes through various changes to make it a more capable track weapon, a lot of these mods have already been done but I have been lazy and not bothered uploading.
Like most people I started with power upgrades, which in hindsight I should have waited for, but it kind of pushed me to develop the chassis and brakes. The car as I bought it, completely stock with the idea of just a tune but that didn't last long!: [IMG][/IMG] Couple of months into owning the car, I decided I needed more power and started looking at hybrid turbos. Eventually going for Turbo Dynamics as the have a good name and had heard good things. To complement the turbos I also purchased a wagner intercooler, Ecotune downpipe and had a custom 3" single exit exhaust fabricated (to keep it looking sleeper): Turbo Dynamics hybrid turbos: Before fitting the turbos I decided to give the wheels a refurb and fit some sticky rubber to cope with the big power and torque hike (hopefully): Time to get dirty: Time for mapping arty0030, I went to Narco Tuning who are a local diesel specialist tuner near me: Made decent enough WHP and Torque After doing this, I started looking at in car gauges to monitor the car as it was running fairly high boost and there was no way of checking oil and coolant temps without having to go into the secret menu. I wanted to keep the interior looking factory, so decided on the AWRON gauge. Its bloody expensive but IMO worth every penny: Next up brakes and chassis mods.... I ran the car like this for a few months, did a track day which left me feeling a little disheartened with the brakes and overall barge like feeling of the car. It handled well for stock m sport suspension but I knew there was more to be had. I ordered some poly bushed lower control arms, camber arms, 3 way adjustable coilovers and H&R stabilisers. I also took the plunge and ordered a 6 pot BBK with track biased pads.
I also changed the alloys for some BMW motorsport ones of off the limited edition 320is, which suit the car more. [/URL] This set up works well both on the street, and the track. As always though because the car could now use all the power effectively, I started getting issues with coolant and oil temps. This was only ever when on a track day and I wouldn't have noticed if I were just streeting it. As a lot of you will know, there are not many options for a bigger coolant radiator so I 'thought' I may be able to get an uprated 320d item to work. |

So whilst doing this I deleted the aircon radiator, changed the thermostat and changed the oil. Stripping the car and fitting the thermostat was fairly easy, but having connected the radiator thinking 'this was and easy job' it all came undone when trying to refit the intercooler! due to the extra length of the radiator I could not get the intercooler to connect or mount properly! After a lot of cuss words and cigarette breaks I decided to cut my losses and perform a coolant fush and clean the old rad out. I had a track day booked on that friday so was feeling the pressure! |

Car was a lot better this time round but....towards the end of the 15minute sessions it was still getting to hot and causing me to back off before the chequered flag. The brakes and suspension however really came into their own! I had had the car set up properly by Litchfield Performance who are big in the GTR game, I was able to keep up with a Porsche GT4 thoughout the track, much to the drivers shock who was pushing hard. *Further development of the car to come: Devils own meth installation Sourcing a larger alloy radiator (which will actually fit!) Adjustments to the mapping to broaden the power band. |

Cheers buddy, I have tracked it a lot in all states of tune. I would however say to anyone running more than standard power to keep an eye on oil and coolant temps as I managed to get mine a lot higher than what I would class a safe.

Very nice man! I like that smooth power band on the dyno, toque is made quite early. Wild to see how different people tune their d's.
My hybrid dyno soon to come... Have you thought about running 20% methanol injection for cooling? |

Because "according to market research, no one here wants one". When I worked at GM, I saw first hand how a big chunk of this so called market research is conducted. They hold these focus groups between 8am-5pm M-F. Think for a second about who has the schedule to attend a research group in the middle of a work day. Understanding that, it's terrifying how much they base off said groups
Back to topic at hand, your wagon is freaking awesome. The tune in the car is very conservative I take it for track abuse? |

I'm guessing that it's a RWD touring? We only get xDrive over here in the new world. Can't tell from the pics or the control arms.
Are you going (have you?) to do an EGR delete? |

Nice build. I did almost the same build on my E91 330d.
How high did you your oil get? I had a track day 2 weeks ago and was at 115 degrees Celsius. Normal road temp is almost never over 80-85 degrees Celsius.

Thanks dude, oil temps on track have hit 125C and coolant has hit 130C previously before I did the air con delete. At the last track day they hit 110C oil and 115C for the coolant, which is better but the ecu backs off the power at 110C and spoils the fun. Hopefully once I have fitted the new radiator it should stay around 90-100C for both, I am heading to the Nurburgring 09-12 June which should be a good test for the car and the new cooling system.

Yeah man, its RWD and a lot of fun in the wet lol. I have performed an EGR delete purely because I had to. I blew two EGR coolers, so took the plunge and fitted an allard EGR delete kit removing everything. There were two benefits to doing it, less smoke on full throttle and a handy port to inject the meth.

The car is pretty rapid on track now, the only thing that managed to pass me was a porsche GT3 RS. Its little brother the Cayman GT4 couldn't, I even out dragged an audi R8 and RS6 down the straights which was amusing. I have since had the car tweak to produce power over a wider rev range, as peak numbers are nice for saying how powerful your car is but its useable power which counts. I have actually fitted a bleed valve to the larger turbos wastage to bring it on boost earlier, that has made a BIG difference.

The mishimoto ones are known for being good, but annoying our radiators have a take off point on the bottom for the gearbox cooler. I doubt a universal on would have that, although you could add a T-Piece to the main coolant line and feed that to the gearbox heat exchanger, which I what I had originally planned but my intercooler fouling messed that up lol.
