my error lights would come on fairly quickly (when the t-case was calibrating at startup). yeah i ended up replacing the entire t-case. if you indeed have the same issue, you might be able to rebuild yours based on our findings above with the needle bearing. i seem to recall other threads on this forum where a user unplugged the fuse for the actuator motor (essentially disabling AWD), but i dont recall if that caused error lights or disengaged ABS. You can find used transfer cases out there, i think mine was about 600 or so with 70k miles.
